Sand an ABS Weld Without Thinning the Surrounding Panel

The raised line over an ABS weld is easy to see. The original panel thickness is much harder to judge while sanding. That makes the critical stopping point the moment the weld approaches the surrounding contour—not the moment every dark line or low spot disappears.

This finishing method is for a completed, sound weld on a cosmetic ABS panel. Welding quality, missing reinforcement and damaged mounting points need to be resolved before cosmetic leveling. A smooth surface cannot establish that a repair is strong.

Read the repair before cutting it down

Let the weld cool completely. Support the panel in its natural shape and look across the repair under low-angle light. Locate the raised weld material, the untouched panel on either side and any depression alongside the joint.

A bead that sits high can be reduced. A low groove needs material added or the repair corrected. If you lower the entire surrounding panel until it reaches that groove, the surface may feel smooth while the repaired area has become thinner.

Check the back as well as the visible face. If the crack is still open or the weld separates, return to the repair operation. Polyvance's explanation of fusion-welding variables shows why heat, contact and travel technique belong to making the weld. Sanding addresses its finished shape.

Cut the raised material, then widen the support

Polyvance's plastic repair manual identifies ABS as suitable for its AW-1 fusion-welding method. That method calls for reducing the weld to a smooth contour with coarse sandpaper before the specified filler steps. It does not assign an exact grit number. Cutting raised weld material and refining the surrounding surface remain separate jobs.

For raised excess that needs a coarse cut, eQualle 80-grit sheets in a 10-sheet pack are one sheet-format option, not a grit selected by the manual. Cut a piece to the support so the repair remains in view. Use a firm block on a flat area. On a curved panel, use support that follows the intended curve; a rigid flat block can shave off the crown.

Begin over the excess material with light strokes. Clear the dust frequently so the weld boundary remains visible. As the bead comes close to the original contour, use a broader supported contact to reveal the transition. This does not mean widening a coarse sanding patch across otherwise sound plastic.

Watch where fresh scratches appear. Early contact on the raised bead is expected. Increasing abrasion of the surrounding panel while an adjacent groove remains is the signal to stop lowering the repair. If the plastic smears or the abrasive loads rapidly, pause and let it cool instead of adding pressure.

Capture the dust at the work area and use suitable eye and respiratory protection. Keep the removed material out of the subsequent filler and paint steps.

Treat a remaining low as a filling decision

After cleanup, run a fingertip lightly across the transition and inspect from more than one direction. A smooth feel is helpful, but a shallow hollow may show more clearly in reflected light.

Where the repair system permits filler, apply a compatible material to the remaining low area after its required preparation. Polyvance separates filler application and cure from subsequent sanding, primer-surfacer and finishing. Do not spread ordinary body filler over an unidentified plastic and assume the same sequence applies.

Feather any surrounding paint with the abrasive specified by the chosen coating system. Keep the transition gradual and stop extending it once the coating edge is sound and smooth. The primer and topcoat system determines the later finishing grade; a coarse weld-contouring pass is not the final paint-preparation step.

Before primer, the repaired area should follow the panel's original contour without a raised seam or a sanded trench. An open crack goes back to repair; a local low goes to the chosen filling process; an even, sound surface moves on to coating preparation. More sanding is only one of those outcomes.
