Painting Thick PVC Sign Letters: Fix the Cut Edges First
The face of an expanded-PVC letter can take paint smoothly while its freshly cut edge remains visibly pitted. More paint or more sanding is not always the answer: the cut has exposed cells that differ from the factory surface.
For thick sign letters, prepare a sample edge before finishing the batch. The method below follows the edge-filling route in 3A Composites' SINTRA fabrication guide, specifically its 10–13 mm expanded-PVC material guidance. Do not transfer it to solid PVC pipe, acrylic letters or every product sold as foam board.
Separate cutting marks from open cells
Stand a spare piece on edge and inspect it in side light. Long ridges following a saw or router pass need cutting or edge-finishing correction. Small cells distributed across a straight, otherwise smooth cut need a filling decision.
Check the letter outline against the drawing before removing material. A wavering router cut is a shape problem. Repeatedly sanding one narrow stroke of a letter until it looks smooth may change its width, and doing that to several letters can make the whole word inconsistent.
A file, plane or sander can refine a cut SINTRA edge. Keep any correction square to the face and remove only the machining roughness. Once the outline is right, stop chasing the exposed cell texture by cutting deeper; a new cut can reveal more of the same structure.
Fill the edge without building a new outline
For the stated thickness range, 3A describes filling exposed edge cells with an automotive-type spot putty or glazing compound. Use a product compatible with the board and intended paint, and make the trial on scrap first.
Press the filler into the edge with a stiff, flat blade, then draw off surplus. Aim to fill openings rather than leave a thick cap around the letter. Pay particular attention to the inside of small letters and tight corners, where a lump of filler can change the visible opening.
Let the selected compound dry according to its own instructions. The guide calls for light sanding to remove blade marks and excess buildup. A small strip from eQualle 320-grit sheets in a 10-pack is a fine starting choice for a scrap trial with a thin, dry filler residue. Start with this grade on the scrap trial; the SINTRA guide does not specify a universal abrasive grade. If it leaves the edge clean without smearing or changing the outline, repeat that light cut on the letters.
Wrap the 9 × 11-inch 320-grit paper around a firm support that fits the edge. Keep it off the adjacent face as you work. A soft pad squeezed around the perimeter can round the crisp front corner you meant to retain.
Compare a painted edge with a painted face
Coat the sample using the complete intended paint system and let it cure. Look across both surfaces together. You are checking two separate outcomes: whether the cells remain visible and whether the paint adheres.
For SINTRA, the manufacturer's preparation guidance calls for cleaning with 70% isopropyl alcohol on a non-colored cloth and avoiding residue from soaps, thinners or silicone-containing cleaners. Keep the filler manufacturer's cleaner restrictions in view too; approval on bare PVC does not establish compatibility with every repair compound.
The guide also recommends adhesion testing and notes that some coatings can embrittle or bow the board. Test the actual combination of board, filler and paint before processing the entire sign. A smooth-looking sample that releases paint is not ready to copy.
Short tip: what a sanding block contributes
This general block-support tip is relevant to keeping the small edge straight; it does not demonstrate PVC cell filling.
Use the accepted sample as the visual reference for the batch. If an edge remains pitted, improve the filling step. If the edge is smooth but the letter has lost its outline, revise the support or cutting step before making more pieces.
